That's really interesting, Giles. I always wondered whether toughness can ironically be in inverse proportion to weight (above a certain point). For instance, is 25oz inherently more prone to premature blow-out or do other variables come into play?… is there an optimum weight for structural integrity and longevity or are the specific qualities of the denim and weave more important factors?

It's a combination of staple length, yarn tension, weave tension etc etc etc. This Organic cotton that we make the 666 and 634N just seems to be super tough, it is also spun and woven pretty tightly, though not as tightly as the IH 16oz.
I don't know for sure but I suspect a slubby denim is inherently weaker than a smooth denim and a projectile loom denim is stronger than a shuttle loom denim (all other things being equal)…

I don't know if the interwebs is wrong, but every single comparative reference between shuttle and projectile fabric durability I've ever read claims shuttle loomed denim is more durable.
